High-Pressure Die Casting of Aluminum – When It Pays Off
High-pressure die casting of aluminum produces thin-walled, accurate and repeatable castings, but it requires an expensive tool steel die. The key question is therefore whether this method is cost-effective for a given production volume and part design. The answer depends on the number of parts, the shape of the casting and the requirements it must meet.
When High-Pressure Die Casting Pays Off
- High volumes – the die cost is spread over many thousands of parts, and a short cycle time lowers the unit price.
- Thin walls and complex geometry – the metal fills the die under pressure, so a part can include ribs, holes and bosses in a single casting.
- Accuracy without machining – many surfaces can be left as-cast, and tolerances often reach ±0.1 mm.
- Smooth surface – the casting is suitable for powder coating after standard preparation.
When Another Method Is the Better Choice
- the run is small or the design is still changing – sand molds are a better fit,
- the part has thick, massive walls – porosity is more likely in die casting,
- high strength after solution treatment (T6) or welding is required – permanent mold casting is usually the right choice,
- the casting must be pressure-tight – special solutions are then needed, such as vacuum-assisted casting or impregnation.
How to Design a Part for High-Pressure Die Casting
- Uniform wall thickness – abrupt changes in cross-section promote porosity and distortion.
- Draft angles – walls parallel to the die opening direction should have a taper to make ejecting the casting easier.
- Fillets – corner radii improve metal flow and die life.
- Ribs instead of thickened sections – they stiffen the casting without concentrating metal mass.
- Machining allowances only where needed – on fits, threads and sealing surfaces.
- Space for ejector pins and the parting plane – it is worth agreeing on these with the foundry at the design stage.
The die is designed together with the gating system and vents, and fill simulation makes it possible to identify areas prone to defects early on.
High-Pressure Die Casting at Our Foundry
We produce high-pressure die castings in series of up to 100,000 pieces per year, as well as in short, specialized runs. We design dies in CAD/CAM with alloy flow simulation and manufacture them on our own CNC machines. We will help you assess whether die casting is the best choice for your part.
In short: high-pressure die casting of aluminum pays off for high volumes, thin walls and complex shapes. For small runs, massive parts and where T6 heat treatment is required, sand molds or permanent molds are a better fit. The part should be designed with uniform wall thickness, draft angles and fillets.
