The military casting production process: what you should know

Castings for military use work in harsh conditions: under vibration, at varying temperatures and in aggressive environments. That is why their production requires a carefully selected material, precise documentation and inspection at every stage. Below, we describe how this process works – from alloy selection to acceptance.

1. Material selection

The defense industry uses castings made of cast steel, cast iron and non-ferrous alloys. Aluminum alloys are chosen where low weight, corrosion resistance and good thermal conductivity matter – e.g. in electronics housings and in accessories for vehicles and communications systems. The alloy is selected to suit the strength requirements and operating conditions, and its designation – e.g. according to PN-EN 1706 – is given on the drawing.

2. Design and prototyping

The casting design is prepared in a CAD system and adapted to the chosen technology: it takes into account draft angles, machining allowances and wall thicknesses that are as uniform as possible. Before series production, prototypes or a trial run are made to verify the dimensions and properties of the casting.

3. Making casting molds

The type of mold depends on the technology and the run size. Expendable sand molds are suited to prototypes and short runs, while permanent molds and die casting dies – reusable molds – are used for series production. The mold cavity must reproduce the shape of the casting accurately, taking casting shrinkage into account.

4. The casting process

Aluminum castings for military use are most often made by three methods: sand casting, permanent mold casting and high-pressure die casting. Each requires control of parameters – metal and mold temperature, pouring method and solidification time – because they determine the leak tightness and strength of the casting.

5. Machining and finishing

After casting, the castings are cleaned and the functional surfaces are machined. Depending on requirements, heat treatment, which improves mechanical properties, and protective coatings – e.g. powder coating – are also applied.

Military castings, such as components for armored vehicles, require precise technology and high-quality materials to ensure reliability and strength in harsh operating conditions. The production of military castings includes selecting suitable metal alloys, advanced design and prototyping methods, and rigorous quality control.

6. Quality control

Castings for military use are accepted according to the documentation and agreed technical conditions. Inspection includes dimensional measurements and surface assessment, strength tests and, if the acceptance conditions require it, also non-destructive testing, e.g. radiographic or penetrant testing. The scope of testing and the acceptance criteria are defined before production starts.

Summary

Producing military castings requires a well-chosen material, a precise design, the right technology and quality control. Our foundry produces aluminum alloy castings for the defense industry – including components for vehicles and communications systems – to the customer's documentation.
